Challenge
Executing complex automation and control system upgrades within a fully operational warehouse racking facility demanded strict adherence to cutover windows and zero unplanned downtime. The project was further complicated by legacy equipment, undocumented field modifications from previous contractors, and the need to maintain continuous material handling operations throughout the upgrade period.
Solution
CPR implemented a staged migration strategy supported by rigorous off-site testing of all automation components before deployment. We reverse-engineered legacy control systems to ensure seamless integration with the new PLC architecture, delivering a clearly segregated, labelled and documented system designed for easy future maintenance and troubleshooting. The upgrade was completed without disrupting Dexion's daily warehouse operations.
